i will be using a AC mini to do this, I will be drilling a hole in the side or in the bottom(i will be using the side where the sponge goes just below the return slide). I will be attaching piping so it can get into the sump from the main tank and what rating should the return pump be?

For an overflow, only one pump can be used, the return pump. Gravity should bring down water at the rate that the return pump pushes it up. If you use two pumps, and they aren't working at the exact same rate, or if there is a clog somewhere restricting flow, then you will have a watery mess.
