I was thinking of ideas for an overflow and I though that this might be good. Get an AC 500, drill an hole in the media part to go to an sump. then glue a peice of plastic between the pump part and the media part to allow water to stay in the pump part but let it overflow to the other half. then have a pipe running down to the sump with a ball valve on the end so if something goes wrong and the sump overfills to a certain part it will shut off water to the sump and the water will instead flow out of the AC. On paper it seems to work. Would this work.

You really don't want to use a pump for the overflow. The return pump would have to match the flow of that pump. If they were not exactly matched you would have trouble.

For the price of the AC500 you could get a pre-made overflow setup which would be IMO, more piece of mind.

I understand what you're thinking of, and i have to agree with the above. I'd rather have an unpowered overflow so you'd not have to constantly adjust return rates.
